: 1) Ultimate or competition buttons?

Depends on what you like. Ultimates are the "normal" type buttons, that curve inward (concave?). The competition are the inverse of those, and I heard that's what they're using on some new games out there. I've never seen them, so I went with what I knew.

: 2) How shallow a box could I get away with?

The Happ Super joysticks are the longest part of mine, and they stick out just under 3.5 inches from the top of the controls panel.

: 3) How easy is it to cut/drill plexiglass?
I've heard plex sucks. I read here that lexan is the stuff of choice, but I couldn't find that at home depot. They did have lucite though, which is a type of acrylic (?). I bought a sheet of 1/8", and it cut good, but didn't drill well at all. It left lots of rough edges from melting that I had to clean up a bit to get the buttons to fit in the holes. I think if I used a tool to cut, rather than drill it would have been better. And it routs really well. Plus it doesn't really crack, and looks nice after I painted the underside.

: 4) Any experience hacking up a Logitech Wingman Gamepad?
Can't answer.

: Anyway, any advice on the above is appreciated...I know it's a lot of stuff, but I'm pretty eager to do this. =)
