I used 6mm MDF (Medium Density Fibreboard) for my controller and it proved to be excellent (thin and very strong).
The only down-side is that you can't really screw into it, so the joystick had to be bolted in (better technique anyway IMO) and the case had to be put together using wooden blocks in the corners to screw into.
For some reason I haven't read of anyone else using this material, it seems ideal to me.
