: What should I use for the glass in front of the monitor? regular glass, glare resistant? plastic? how thick? how should it be mounted?

Glass or Plexi will work - I have one of each. Plexi will be cheaper. The way its mounted on real cabinets is with a groove - if you've ever removed the backglass froma pinball - its like that.

:Can I just spice into the wire coming out of the speaker and insert a volume control from radio shack?

You should put the volume control before the amp if possible. Since you're not using one, it really won't matter. Curious question: Why use 100 Watt speakers - most soundcards only put out 1.5 - 3.0 watts.

: Got a 15" PC monitor. should I take it out of the case for better ventilation?

Its been my experience that in most cases external fans are not needed. A vent or two toward the top of the machine work well. Also, a couple of vents in the bottom or near the bottom allow air to flow. Fans are also noisy unless you get a good one.
