: 1.Anyone know of any sites with the exact dimensions of cabinets? I’ve found the defender one but I have not been able to find any other.

No, I think the usual width is about 24 inches. You don't even have to stick with this though, if you're building your one.

: 2.I thought I heard somewhere the IPAQ device supports 8 buttons per player, not the 6 claimed on the IPAQ site. True? (gotta love a no muss, no fuss device)

True! It's IPAC, not IPAQ. The site correctly says supports 28 inputs. (8 buttons per player, 2 joysticks, 1P & 2P Start, Coins 1 and 2). Of course, these are all programmable, so you can use any of them for any thing else.

In the FAQ, the site says MOST people use six inputs per player. (Probably for people who are considering buying one but don't know what buttons they might need yet).

: 3.Is all this work worthwhile just to play crazy climber again?

I think so, but then I'm a little crazy anyway ;-)

: 4.Real stupid question – what gage wire to use?

22 gage is about the smallest if you want to use crimp-on quick disconnects for the buttons (which I would recommend). Larger will work but will be harder to insert into the IPAC. None of this is really high current or voltage so smaller will work also (I plan to come off my IPAC with an IDE ribbon cable which is 28-gauge and Andy Warne said this would be no problem).

: 5.What Video cards support all the resolutions of the games? I plan on using a 21" PC monitor.(I know the answer is go for an ATI card, but I need confirmation, My Nvidia GTS card pisses me off that I can’t do certain resolutions.)

Tough question. The short answer is none. Mame supports somewhere over 70 unique and unusual video modes. With a PC monitor you should be able to get all modes to display (regardless) but maybe not at full screen. To get everything full screen, use AdvanceMame and one of the cards it fully supports (SIS, Trident Blade, or maybe the newer NVIDIA cards). Alternately, I have a page on how to optimize what I have and have set up over 500 games (not counting clones) at near full screen using a Diamond Rendition card and PC monitor and still using six resolutions for Windows. The page is written so any card should work. See http://www.mameworld.net/emuadvice/display.html

: Any help is greatly appreciated. (Oh, and I'm sure I'll be back with even dumber questions)

Bring 'em on!
